Wire Ferrule Size and Length: Terminal-Block Compatibility for an RFQ

Specify wire ferrule size, contact length, collar and crimp shape against terminal-block requirements. Compare single and twin proposals before an RFQ.

A quotation for a “1.5 mm² insulated ferrule” leaves several decisions open. The metal sleeve may be too short for the terminal, the collar may obstruct insertion, or the finished crimp may exceed the accepted entry profile. A matching conductor size alone does not settle compatibility.

Specify the conductor, ferrule, crimp and exact terminal together. First confirm whether that terminal accepts the proposed wire preparation. Then compare the relevant lengths and finished dimensions before approving samples. Start with the terminal's accepted conductor configuration

Record the terminal manufacturer, part number, document revision and intended approval context. Read the connection data for the actual conductor type: solid, stranded or fine-stranded, prepared with a ferrule or used without one. Do not carry a bare-wire range across to a ferruled connection.

For example, the ordinary connection-data section for Phoenix Contact UT 2,5, item 3044076 lists flexible conductors from 0.14 to 4 mm², but flexible conductors with ferrules, with or without plastic sleeves, from 0.14 to 2.5 mm². Its separate equal-size twin-ferrule entry covers two flexible conductors, each 0.5 to 1.5 mm². These are part-specific entries, not universal terminal-block limits; application-specific approval data must also be checked.

The purchasing consequence is straightforward: ask the supplier to identify the applicable row and supporting document. A headline maximum wire size cannot answer every configuration question. Ferrules are also not automatically required for every clamp. Where the identified terminal permits untreated conductors, the RFQ can retain that preparation as an option subject to the project's requirements.

Separate contact length, overall length and strip length

A ferrule drawing and a terminal drawing may use different names for their dimensions. Copy the labels and datum references into the specification. Avoid the ambiguous request “10 mm ferrule” without stating which dimension is meant.

Keep three questions separate:

  • Metal contact length: What conductive portion is available to engage the terminal's clamping zone?
  • Overall dimensions: Where are the collar, transition and insertion stop relative to the metal tip?
  • Strip length: How much insulation must be removed for the approved wire-and-ferrule preparation?

The Phoenix Contact AI 1,5 - 8 BK, item 3200043 illustrates the distinction. Its page lists an 8 mm contact-range length, a 14 mm sleeve-length field and an 11 mm stripping length, also shown as maximum stripping length. Preserve those field names when reviewing this product. They are not three interchangeable measurements or instructions for another ferrule.

For procurement, define effective conductive reach using an agreed drawing datum and insertion condition. A long overall part can still provide insufficient metal engagement if its collar stops early. Conversely, extra exposed length is not automatically beneficial. Ask for the terminal manufacturer's permitted preparation and an assembled sample review; do not infer an approved pairing from two similar catalog numbers.

Check the collar and finished crimp envelope

Specify a ferrule with or without a plastic collar by exact part number. Include the cable insulation diameter where collar fit matters, as well as the accepted conductor construction and nominal area. The AWG and mm² cable sizing guide helps organize conductor information, but a size conversion does not establish terminal compatibility.

In its guidance for splicing connectors, WAGO explains that ferrules cannot receive blanket approval. Its stated considerations include matching ferrule length to the connector's stripping requirement, reduced wire capacity after adding a ferrule, possible collar interference and crimp orientation. Apply that guidance within its stated scope and obtain the exact terminal's requirements for the proposed combination.

Request the finished crimp profile and its maximum outside dimensions, including tolerances. An uncrimped sleeve diameter is not a finished envelope. A profile described only as square or hexagonal leaves its actual size, orientation and acceptance unresolved.

Keep process approval linked to that geometry. Ask which tool, die or controlled setting produces the proposed result and what evidence establishes repeatability. Treat twin ferrules as a separate configuration

Put the conductor count on the RFQ line. “2 × 0.75 mm²” identifies two conductors; replacing it with “1.5 mm²” removes important information. Specify each conductor's construction and insulation diameter, the twin ferrule part and the intended terminal position.

Require explicit support for the two-conductor arrangement. Check whether acceptance is limited to equal cross-sections and whether the applicable terminal documentation identifies twin ferrules, separate ferrules or another preparation. Do not assume those arrangements are interchangeable because they occupy similar space.

If the requested combination is undocumented, keep it on hold. A supplier can propose a documented alternative for engineering review, such as separate approved connection positions. A physically insertable sample is useful evidence of fit, but it cannot create manufacturer acceptance for a configuration absent from the relevant documentation.

Compare two quotations against an original RFQ example

Consider a fictional control-harness project using one specified 1.5 mm² fine-stranded conductor per terminal. All values below are invented purchasing criteria and quote data, not manufacturer limits, recommended dimensions or SINAWATTS specifications.

The buyer's fictional T-R1 acceptance record permits the identified single-conductor preparation with a collar. Its drawing defines effective conductive reach from a marked collar-stop datum to the metal tip as 9.5–10.5 mm after crimping. It also sets a 2.80 mm maximum crimp envelope in the documented insertion orientation. Both quotes identify the same wire and terminal; neither may substitute a twin arrangement.

Quote A spans 7.8–8.2 mm, wholly below the fictional 9.5 mm minimum. Quote B spans 9.8–10.2 mm, wholly inside the permitted window. Both have a maximum envelope of 2.70 + 0.05 = 2.75 mm, leaving 0.05 mm against the stated maximum. That difference is only a drawing comparison, not a universal design margin.

Quote B may proceed to the remaining sample checks: verified datum measurement, collar clearance, prescribed insertion condition and the agreed connection-performance evidence. It is not fully approved by this table. If its supplier later changes the collar or crimp profile, repeat the affected review even if the nominal conductor size stays unchanged.

Make the quotation and sample package traceable

Send one controlled configuration record with the wire identification, terminal reference, ferrule drawing, required lengths, finished envelope and conductor count. Include document revisions and a short list of permitted alternatives. Ask each bidder to mark deviations explicitly instead of offering an unnamed “equivalent.”

Request samples linked to the proposed production preparation, with dimensional results and agreed inspection records. Have qualified personnel assess assembly fit on de-energized samples. Agree who owns the terminal-compatibility decision and which evidence closes each open item before releasing a purchase order.

Ask bidders to separate component, preparation, sample and documentation costs. Obtain current quantity and delivery terms for the identified configuration; a general price for loose ferrules cannot describe the complete prepared-wire requirement.

Does every stranded wire need a ferrule?

No. Start with the exact terminal's accepted conductor types and preparation instructions, then apply the project's requirements. Specify the selected method consistently across the drawing, quotation and sample record.

Can ferrule contact length equal the specified strip length?

It may for an approved combination, but do not assume equality. Identify whose strip-length instruction applies and distinguish the ferrule's contact portion, collar geometry and preparation dimensions.

Can two smaller wires replace one larger wire in a ferrule?

Only submit that as a separate configuration for approval. Total cross-sectional area alone does not demonstrate acceptance of the conductor count, twin ferrule, finished shape or terminal arrangement.

What should trigger a repeat compatibility review?

Changes to the wire construction, ferrule part, collar, conductive length, crimp profile, terminal or applicable documentation should trigger review of the affected requirements. Preserve the accepted combination and its evidence so substitutions remain visible.
